In this study, alumina-zircon granules were prepared under various conditions using a spray dryer. The main challenge of the research is phase separation due to the density difference between alumina and zircon. Therefore, achieving optimal spray-drying conditions to obtain granules without zircon segregation was considered. Alumina slurries containing 15 wt. % zircon and 2 wt % dispersant were prepared at different pH values of 4, 9.5, and 11, and granules were obtained using a spray dryer with a 700 μm nozzle diameter. In another part of the study, the effect of the spray dryer nozzle size on the microstructural properties and flowability of the granules was investigated. The granules obtained from the alumina-zircon slurry with 2 wt.% dispersant at pH 9 and prepared using a spray dryer with a 1.5 mm nozzle diameter exhibited excellent flow properties, including a repose angle of 28°, apparent density of 1.02 g/cm³, tapped density of 1.13 g/cm³, Hauser ratio of 1.11, and Carr’s index of 9.9, making them suitable for pressing.
